This transparent rod is a light column for a car interior. It sits behind a trim seam in a door or across the instrument panel, an LED fires into one end, and the rod carries the light along its full length so the surface glows in a continuous line instead of a single bright point. The clips at both ends are molded into the rod; it pushes into the trim and the install takes seconds on the line.
The rod is injection molded in high-clarity resin as one piece: a long, slightly curved body and moulded clips at each end. That sounds simple, and it is exactly the kind of part where the difficulty hides. This page covers the light-carrying job, straightness over the length, the end clips and the clarity work.

The rod’s job is optical before it is mechanical. Light entering one end travels down the body by total internal reflection and leaves along the way, so the surface the customer sees is lit end to end. Every molding flaw becomes a lighting flaw: a flow line in the wall is a dark stripe in the glow, a scratch is a bright scintillation, and a wall thickness variation changes the brightness along the run. The customer judges this part with the LED lit, not with calipers.
That is why the resin is usually PMMA — it transmits better and holds clarity over temperature where a clear PC yellows first — though the final grade follows the customer’s specification. The trade is real: PMMA is more brittle at the clips, so the clip geometry has to be designed for it.

A rod half a metre long and a few millimetres thick wants to bow. Cooling shrink across the section, uneven cavity temperature and even the way the part is packed will curl it, and a bowed rod shows as a light line that waves behind the trim gap instead of running straight. The mold is gated at one end so flow runs the full length without a weld, cooling is balanced along the whole cavity, and parts are packed straight in individual channels rather than bundled.
We measure straightness on a surface plate with the part held at one end, and record the mid-span deviation on the first-article report. What deviation is acceptable is decided with the customer before the tool is cut, because it depends on the trim gap the rod must disappear into.

The end clips carry the whole installation. Each clip flexes over a feature in the trim and locks behind it, so the rod is captured without screws or adhesive. The clip walls are thinner than the rod body — they are the sacrificial feature, the one that takes the load every time the rod is serviced — and the engagement depth follows the trim feature measured on real parts, not on the drawing alone.
One trade is worth stating. Integrally molded clips save a separate part and an assembly step, but they force the gate to one end and put an undercut at the other, which shapes the whole tool. A two-piece rod and clip would mold easier and assemble worse. On a part installed by the thousand on a line, the assembly wins.

Clarity on a long part is a mold polish and a drying discipline. The cavity is polished in the flow direction, because drag marks on a transparent wall scatter light exactly where the eye follows it. The resin is dried to specification before every run — splay in a light guide is scrap on sight — and the first shots of each shift are lit with an LED at one end and inspected along the run for dark stripes before the line is released.
Scratches after molding are the other enemy. The rods leave the tool into individual channels, and handlers wear gloves; a fingernail drag across a clear rod is a permanent bright line under the trim.
